Well I've picked my brain, and looked at every resource I could find, but to no avail can find a solution.
Basically, I have my 4 character all up and running. Randomally, i have one, always the same character, same computer disconnect.
What I have tried:
New Cat6 cables
New Router
New Switch ( using a Cisco 2950 now )
New Nic card ( i have tried 3com, Intel, Dlink, etc.... )
I really have no idea why it is doing this. I can stay connected for mabey 20-30 seconds and it gets disconnected. Always the same computer / character.

How about a fresh install of your OS?
One of the first things I tried was that. Actually just did it again. I only have wow installed, with windows updates. Same deal...

are they all on one computer or separate computers? are you running any firewall software? is your cpu overloaded? could you be starving out the clones with a lack of bandwidth? have you run a bandwidth test?

Your not having an issue with /follow are you?
There are a few posts in the MMO forum about bugs with follow sending too much spam to one of your clients when you have a lot of clients on PC or a low bandwidth connection.

Sorry to here that Dun, make sure to post everything you've tried so we can try to help.
Sounds like you ruled out software and hardware.
Are you boxing via software or hardware?
Just a couple questions I can think of.
Any I.P conflicts?
Did you cast an "image" to the machine, if so did you select to "Nosidgen" while doing a sysprep (that would be bad). If using on more then one machine.
What happens if you just log on that toon? Does it disconnect?
Does it only happen if all of them are logged in?
Are you using an old hub or switch that perhaps doesn't support NAT forwarding? (I know you said you just got a new one, but perhaps you might have another one in there that may be old).

First step is to determine if the whole computer looses its network connection or if it is just your WoW session disconnecting.
If it is the later, I can only recommend that you look into the /follow issue. There is a WoW bug that is extremely annoying. In a nutshell a character that is on /follow to a char that is not currently moving will crate garbage traffic at an increasing rate upstream to the server. The server kicks you once you get to approx 20x the normal value. Breaking follow or disconnectiong does NOT restore normal upstream data amounts straight away, but only a slow decay of the upstream amount.
I found the mod FuBar_PerformanceFu extremely helpful in pinning down this issue, since it shows amoung other stats the upstream and downstream data rate between the wow client and the realm server.
I actually had problems with having a root kit, virus thing on one of my pc's that caused me a bit of a hassle before i got rid of it. Although it didn’t disconnect my toon, it broke follow and caused a horrible lag.
Check CPU usage while playing and check Netstat to make sure your PC don’t have tons of connections to the outside world.
As a side not, my antivirus software couldn’t get rid of the root kit… but I did find a free / trial that did… don’t remember the url though …

Maybe this can help.
Have you disabled "Checksum Offload" at your Nic? You can do this at the device manager.
Start -> Settings -> System -> Device Manager -> Your Nic -> Properties -> Settings.
Normally this helps.

I am running a hardware firewall, Cisco PIX Firewall, so no software is needed.
My Current connection ( 10mbit / 2mbit ) Should be enough for 4 clients.
Latency
The follow problem usually happens on the UC elevators. Not an issues anywhere else.

When i login to the character, with no others logged in, i can sit there for hours. It only happens when i am logged in with 4. If i get 5 up, it;s not a problem, but that require one of the computers to have 2 clients. That the current hardware it;s not really the best option.
I have tried other cisco switches, a 3550, 1900, 5500, same result. Tried regualr ones aswell, dlink, 3coms, linksys, etc...

Scanned with a tool i use @ work for rook kits. There is nothing unusual.

Elevators can show the follow problem, I was getting it depending on position more ore less worse. No problem at all in the Drenai starter zones, horrible problems in the deadmines and other places.
The problem seems also to be tied to the race of the char. My drenai show 50% more increase when following a stationary target compared to human chars.
I always get the disconnects on boats (alliance) mostly with follow on, now a days i press the 'spread' macro and its sorta fixed and its no problem at all.

I have the same issues on elevators / boats on my new PC. I don't run into many of them so just been dealing with it.
For the last 2 hrs, it was rock solid. So I'm not sure what to think now. It's more frustrating when it does not do it , then when it does it : /

These disconnect issues are all to common it seems. Some lucky people never get them. I can play for 6 hours and not get one, then the next day I'll get 3-4 disconnects in a row.

I want to say bandwith but you say if you run 5 it works fine. That is really odd!
Hmm one thing if I can think of. It works when you use 2 clients on it. Do you have the Network card throttled down or have the PC turn off that device when its not using it? That would explain why it works with 2 clients.

Sounds like the old follow/disc bug that has been around a while, It happened to me as well and looks like its fixed in 2.2.

Hi!
I am new here.
I have the same problem with my toons. Every time i stop walking for 10 sec with my main i get a disconnect.
The traffic to the wow-servers is like 100 bytes/s if i dont follow.
If i set /follow my traffic goes over 2000 bytes/s and sometimes over 5000 bytes/s.
I limited the upload-bandwith for wow at 2000 bytes/s. When i follow now a standing Character i get heavy lag on my toons after few seconds.
Its not a good solution but it avoids the instant disconnect.
I also checked the upload-rate at the Test-Servers.
I never had an upload over 200 bytes/s. Pity that the Patch 2.2. dont go live for the next weeks.
Decided to stop dicking around and i am going to upgrade my router to a:
