IS that even possible to do on a non main?
As in, I want my pally healer to melee the mobs when not casting?

Depends on several things:
1)what control method do you use to control alts?
2)What classes do you have, would it be worth making pally main?
3)How much melee do you want?
When I dual box I use a very simple binding system (similar to the system others use to spread out). My main has WASD bound for movement, my alts (who follow the main) have W bound to follow/assist and S bound to foward. When I tap S on my main she takes one step back while all the followers take one step forward.
You could also bind a 2nd set of movement keys for the alt (or use left+right buttons on the mouse), that would give you greater utility at the expense of needing to have the main's window in the foreground. Or have some complicated binding system so that movement keys on the alt aren't passed to the main and visa versa...
If at the moment you main is a ranged attacker (mage, lock, hunter, etc) and the alts are also ranged apart from the pally. Move the pally to the main spot and directly control it. Essentially if you need to micro manage the melee skills of the pally (especially movement) having it as your main is advantageous.

It's a healdin hunter combo atm - was thinking to do pet tank and pally heal....but i guess hunter is easier to put as non-main -- however, how do i then keep the hunter far enough away to shoot arrows?
i guess i need to read up a bit more on dual control - my vision was to not have to acctually move my non main...
for the record, this is a 2 box setup atm, hunter pally - eventually it will expand to a 3 box hunter pally war...

You really need to wait for 2.3 for this combination. With the reduction of Hunter range to 1-5 yards, it would be easy.
Even with your 3rd toon, just put the paladin on follow of the warrior and the hunter on follow of the paladin. Charge your target with the warrior (your main), and immediately turn around and "back into it". Now the warrior and paladin are on either side in melee range and the hunter should be far enough away to shoot. This is how I get my rogue to backstab mobs my shaman is tanking.

In PVE it isn't bad 90% of the time. with my warrior shaman I charge with the warrior, step through the stunned mob, and start hitting it as my shaman who is on autofollow runs up and starts meleing (mob is between us at this point). In PVP it is alot harder to get hits up, but in a 2v1 situation you can still strafe around and get some hits in.
You can have them auto attack on assist in the options menu but that means you will break follow on well, every assist.
There are UI mods that will auto refollow when you leave combat. They work most of the time but are not fool proof due to lag, 1 character in combat when others are not, etc.
If there were better follow macros, including a /face macro then this might be more viable.
In PvP.. might as well forget it. PvE it is doable but not as easy. You have to step through or setup custom unique keybinds to spread out properly. Then when mobs change targets.... your DPS drops to 0.
